Preparation

STEP 1:  Un-hook negative battery terminals.

STEP 2: Drain coolant from both coolant systems and replace drain plugs.

STEP 3: Unplug the MAF sensor on the air intake.

Unplug the MAF sensor

STEP 4: Remove the 2 8mm bolts holding the intake box and the air reserve chamber.

STEP 5: Loosen the 2 clamps on the intake system and dislodge the air box from the rubber mounts. Slide coupling off air box and remove from vehicle.

Loosen the 2 clamps on the intake system

STEP 6: Dislodge the 3 coolant lines from the remaining portion of the air intake and remove it.

STEP 7: Disconnect clips and brackets holding the two larger coolant lines. Using pliers from the top of the vehicle, loosen the three factory clamps on larger coolant lines and pull lines off connections. Using a long flathead screwdriver from the bottom of the vehicle, pry remaining coolant line end away from radiator as much as possible while someone else pulls firmly on coolant line from above to disconnect from radiator. Remove both coolant lines from vehicle.

STEP 8: Remove 2 permanent clamps on the small coolant line tee shown below. Install straight barbed fitting eliminating the line into the EGR system.Remove 2 permanent clamps

STEP 9: Using the factory clamp, install the short end of the coolant hose (L) on the coolant system reservoir. Route the hose (under the air box) towards the cold coolant system radiator. Slide over the nipple and tighten with provided hose clamps (D).

STEP 10: Unplug and remove both hoses from the upper EGR. To remove the longer (lower) hose, use a long flat head screwdriver to snap the locks off. This hose will not be reused. Install the new hose (D) to the lower nipple where the factory hose was removed. Secure it with the hold down stud. Unplug and remove both hoses from the upper EGR

STEP 11: Unplug harness from temp sensor in EGR piping. Zip-Tie remaining harness out of the way of moving/hot parts.

STEP 12: Unplug harnesses from the Powertrain Control Module (PCM) located on the Passenger Side firewall. Tuck away from EGR system.

STEP 13: Unplug the three harnesses located on top of the EGR cooler. The orange harness has a yellow lock tab that must be slid out before the harness can be unplugged. The black harness has a metal locking clip that must be pried out before the harness can be unplugged. Re-install the metal locking clip after unplugging to prevent losing the small clip.Unplug the three harnesses located on top of the EGR cooler

STEP 14: Unplug vacuum line from EGR system. Remove the 90 degree end from vac line and install vacuum cap.Unplug vacuum line from EGR system1715386173760.png

STEP 15: Unplug the EGR butterfly valve near the rad fan shroud.Unplug the EGR butterfly valve1715386207889.png

STEP 16: Remove the two bolts holding the wiring harness to the cooler.Remove the two bolts holding the wiring harness to the cooler

STEP 17: Remove 2 clips holding heat shield to passenger side of EGR cooler.

STEP 18: Remove the four 8mm bolts from the short EGR pipe and remove the short EGR pipe from vehicle. Retain bolts, gaskets and EGT sensor for later use.Remove the four 8mm bolts from the short EGR pipe

STEP 19: Remove the two 8mm bolts from the bracket holding the long EGR pipe to the EGR cooler. Remove the four remaining 8mm bolts from the long EGR pipe and remove the long EGR pipe from vehicle. Retain bolts and gaskets for later use. Remove the two 8mm bolts

STEP 20: Remove the seven 8mm bolts holding the EGR system to the passenger side intake manifold. Remove the 10mm nut holding the pressure line bracket to the back side of the EGR cooler.Remove the seven 8mm bolts

STEP 21: Pull the EGR system towards the front of the truck. You may need to twist the EGR system slightly counter-clockwise in order to clear the black intake “Y”. Once EGR system is pulled slightly forward, there is a clip holding a wiring harness to the back side of the EGR cooler that will need to be removed (shown below with EGR system removed). Ensure no other harnesses or clips are still connected to EGR system and remove the EGR system from vehicle. Pull the EGR system towards the front of the truck

STEP 22: Reconnect PCM harnesses to PCM, ensure you have a good connection. Zip tie unused EGR harnesses and vacuum line to PCM harness.Reconnect PCM harnesses to PCM1715386381548.png

STEP 23: Reconnect the coolant line with snap fitting, ensure the line "clicks" in.

Reconnect the coolant line with snap fitting

STEP 24: Using previously removed hardware and gasket, install the supplied exhaust manifold block-off plate (smallest plate). Tighten.

STEP 25: Unplug EGR outlet temp harness located under cast intake near the front of the engine. Remove ONE of the three EGT sensors from the factory exhaust and install it into the bung on the manifold block off plate and tighten.Unplug EGR outlet temp harness

STEP 26: Plug EGT sensor harness into the previously unplugged EGR outlet temp harness. Zip tie wiring away from belts and other moving parts.

STEP 27:     Using previously removed hardware and gasket, install the supplied intake block-off plate (medium plate).

STEP 28: Slide the three supplied 8mm washers onto the three supplied 8mm bolts. Using the hardware, install the coolant block-off plate (largest plate).

STEP 29: Remove the rear-left (passenger side closest to the firewall) bolt on the black intake “Y”. Using factory bolt, loosely install supplied Pressure Sensor Bracket. Using supplied small bolt, washers, and nut, bolt previously installed bracket to the pressure line hook- bracket. Tighten all hardware.Tighten all hardware

STEP 30: Reinstall intake system. Reconnect MAF sensor. If the small coolant line is long enough, route line through old routing tabs on intake system.Reinstall intake system
